85 Ford 6.9 glow plugs again

I posted this over on classic trucks,but I don't know if it's a classic or not. I changed the sensor and relay on my 85 Ford 6.9 diesel pickup last summer. The glowplugs all check out OK. It starts better than it did,but still nothing like it should. I think the problem is with the plastic wire connectors where they hook to the plugs. They're loose as a goose. I took them off today and cleaned them up with brake cleaner and it helped some,but I don't think they're making enough contact to get the plugs hot yet. Has anybody else run in to this? How about cutting the ends off and finding some new ones that will slide over the spades on the plugs?

Are the terminals themselves loose or just the plastic covering over the terminals? My plastic terminal "boots" rotted off 300k miles ago on the IDI 7.3 but the metal terminals keep a good grip still... HTH

It takes both. The metal is just a single piece,doesn't have a "wrap around" to slide down over the spade. The plastic has to hold it tight together and doesn't.

just put a new controller and 8 new Berus in my 88 7.3. 20 degrees out two weeks ago. GP's came on for 13 seconds, cranked over about 1/2 second and at most and fired right up. I don't remember it ever starting that good when it was new 20 years ago, although it may have.... I think over time thngs slowly get worse, and since it is not a total failure, we don't chase it down.

I previously used some 12 volt volvo plugs in mine with a manual controller, just I never new how long I should leave them on. I checked the resistance of them last night, and they were about 1 ohm, which means 12 watts, not nearly hot enough.

I find it hard to believe the connectors are the problem. If they are making poor contact, they will get hot fast.

The only sure way to diagnose the problem is to put an amp-meter inline with each glow-plug and see how much current it's drawing. They should all draw the same - 8 - 10 amps at 6 volts.
You can check them one by one by using a jumper from a 12 volt battery through an amp-gauge if you want - instead of jerking around with the relay or controller. If testing with 12 volts - amps will be 4-5 on each plug. Don't do it more than a few seconds at a time.

In regard to the correct plugs? The ZD9 Berus that were mentioned in other replies are for the 1987 6.9s only - as well as the later 7.3s up to mid-1994. The ZD9s will work in your engine but they draw less amperage and the timer won't work exactly as it should. The ZD9 draws 7.4 amps at 5 volts DC. Your 6.9 system is setup to use the earlier plug that draws 9 amps at 6 volts DC.

I've got a 1985 with the 6.9 and correct plugs and it starts fine in cold weather. The early General Motors 4.3 and 5.7 diesels use the same plugs.

I also have a 94 with a 7.3 turbo and the ZD9 type plugs and it also starts find - no better or worse than the 6.9.

All 6.9s up to 1987 use the following:
Delco 8G, Beru 0 100 271 102 or 835MJ or GV835, Bosch 80024, Autolite 1107, Wellman
GO80 or dual coil GO88, Champion CH80, Ford and Motorcraft ZD1A or E5TZ12A342B,
General Motors 5613680, IH/Navistar - 1804211C2, Lucas/Delphi DS090A, Delphi HDS305

1987 6.9 and 84-94 7.3 diesels use these:
Beru ZD9, Delphi HDS307, Champion CH84, Lucas/Delphi DS092A, WAP 84

If you decide to put in a manual push-button then it doesn't matter much which plug you use - except - make sure you get a dual-coil self-regulating plug or you'll wind up ruining them.

1.) IIRC, those terminals have a plastic cover that snaps on. If so, you can get the covers off by depressing a little tab with a paper clip, then bend the "tongue" in the female connector to tighten them up.

2.) Those are 9-Volt (or thereabouts) glowplugs, and get HOT and blow open VERY quickly, if a manual system is used. Then, the tips break off, and get pounded into the top of a piston, or jammed in a valve. NOT PRETTY. I suggest resisting the temptation to go to a manual pushbutton. Even if YOU are carefull, and only hold the button for a few seconds, sooner or later SOMEONE'S gonna get in there and hold the button 'til the GP's "pop".

Some guys have swapped the the 1988-1993 controller and GP's.

It's a MUCH better, and less finicky system. It controls the GP's a LOT better, to get them heated up enough, and NOT overheat them.

Spent some time reading there and it saved me a lot of head scratching.
The general concensus there seems to be a glow plugs Beru zd-9 are what should be used.Alot of guys have rigged a manual button to activate the glow plugs.Some other swear the earliy 6.9l system is the best until it fails.

If they're loose, I'd do like you said and replace the ends. Is your timer working right and staying on long enough? I've bypassed the timer with a solenoid and push button switch. Those timers never seem to stay on long enough to get a cold truck in the middle of winter started.

It wasn't,but that's what the sensor that goes in the block is for. Don't know where I'm gonna get female wire spades big enough. I'll have to take an old glow plug to the auto parts store and see what I can find I guess.
