I have a junker utility truck with Boom and winch on back that I lift my heavy pieces with.

I went out there to start it and it did not turn over. Put the battery charger on it overnight. Then tried. Very slow to turn but not enough revolutions to start engine.

I hooked jumber cables to it from my pickup.

turned it over and in a moment I saw smoke coming from battery compartment...one of the battery terminals "MELTED" and the cable was left dangling. (there are 2 batteries)

I cannot figure Why this happened? Thought bad starter...took to shop and said it was ok but they did not have load tester...will take it to another shop to test for load tomorrow. Thought loose connection...but the piece that was left dangling was tight. Any thoughts as to how to cure my problem or what caused it?

I've had similar experiences several times on tractors and my old Kenworth flatbed. The cable conductor corrodes near where it's bonded to the battery terminal. Battery acid seeps under the cable insulation and slowly eats away at the copper underneath.

The cable will look fine on the outside. However when you pass cranking current through it, high resistance at the corroded area limits the current and causes slow cranking. AND it results in extreme heating of the cable at the point of corrosion. This heat in turn will cause the cable insulation to smoke, and can even burn thru the cable like you experienced.

You probably had corrosion within the tight terminal. The next time this happens, take all the connections off and clean them to bright metal and it will probably start right up. They do not have to be loose to get a film of corrosion inside. If your jumper cable clamp was crossing from teh post to the battery cable end it may have provided the only path and heated the cable end and post. I ruined a charger clamp that way one time. Had the battery on charge and melted the clamp trying to start as the only path from the post to the cable was through the charger clamp.

Removing the cables on something which sits for long periods of time helps.
