More than likely, you will have a small piece of metal[ wire brush bristle, metal flake] lodged across 2 sections of the heatsink/ rectifier assembly. Had this happen on a Neihoff 24 volt alternator after putting in a new set of brushes. Never did figure where it came from.

To add to the discussion about alternator brushes, I have experience with several brands of import alternators. The Delco 10SI is by far the most durable alternator I have ever used. The Hitachi, Nippendenso, Mitsubishi, etc., are not as durable.

I looked again and I think that I got everything right. I went back and looked at previous posts and see that otheres have used some type of resistor in the syatem. Would this cause an issue not having this. The tactor has been converted to 12volts elctrontic egniton so I dont think that I need a ballast resistor. I used this diagram Link

I'm not familiar with the Hitachi alternator. I have however seen similar sparking from Delco and Mopar (Chrysler) alternators on several occasions. Some possible causes:

1 - A bit of conductive scrap (a strand of wire, metal filings, etc) got inside the alternator and has shorted across a heat sink, the brush holders, etc.

2 - If the alternator is used, the brushes may be worn out. When the brush springs contact the slip rings they'll burn. Sparks/bits of molten metal will then fall out of the backside of alternator.

3 - Could be you somehow got it wired up wrong and the sparking was the regulator doing a "melt down" thing. This however is unlikely since the alternator did work briefly.

Nat - Most alternators have brushes indeed! (Technically they brushes and slip rings - they feed current to the rotating field winding.) Only certain high output alternators such a used found OTR trucks etc. are brushless.

FWIW I was stopped by a state trooper late at night a few years ago to advise he observed sparks falling from beneath my van. Turned out the alternator was on it's last legs due to worn out brushes (the alternator failed completely only a a few more miles down the road).

Yes, brushes in an alternator. They are used to transfer electricity to the rotating shaft or "stator" part of the alternator.

If they or the brush holder assembly (on a Delco anyway) are worn enough they can either hang up and not contact properly or as Bob suggested if worn away the spring will come in contact with the slip rings.
