Working on a AC B generator. What are some possible caused of excessive brush sparking?Already put new brushes and springs in it.
 
If the brushes are free in their mounts and brush tension is reasonable, and the commutator is smooth and not "out of round", likely you have short(s) in the armature... shorted "bar(s)", coil(s), or short(s) to ground.

My first guess would be a shorted armature. How did the commutator look? Were any of the segments darker than the others? If so, it's shorted. A rebuilder may have one or possibly fix yours.
 
If the armature is removed and you place one ohmmeter lead on the steel shaft and run the other lead across the copper commutator segments THERE SHOULDNT BE ANY CIRCUIT CONTINUITY (ie open circuit) or else an armature winding is shorted out. The commutator needs to be smooth and even and the mica segments between each segment need properly undercut to avoid brush bounce. If all that is present and the brushes held down there shouldnt be exces spaRKING.

My friend, in your correct procedure you make one error. In the parenthesis you state (ie open circuit) I think you meant to state the opposite, that there should be (no connection between the shaft and commutator segments) Jim
