I saw somewhere in my research that a bearing separator should be used in conjunction with a 3 jaw puller to remove the crank pulley. Is that absolutely necessary? Are there any other ways to get the pulley off? As long as I am asking, are there any tricks to getting the set screw out (other than heat and penetrating oil)
 
Anytime you pull on a cast pulley with a jaw puller
you will break it. I generally drill holes in the
pulley close to the hub and pull with bolts.
 
Front pulleys can be stubborn. There are a couple of guys here that have fashioned power pullers from heavy plate steel and 12-20 ton bottle jacks. Even then they have been defeated by a badly stuck pulley.

You don't want to pull on the pulley without AT LEAST a bearing separator. Even if you heat the pulley with a torch, it still may pull harder than the belt flange can take.

We pulled the front pulley on our M with just a puller and heat, but I think we were VERY lucky.

Bearing separators are relatively cheap and a good addition to your toolbox.
 
You are removing material and if you don't do it evenly it will make it off balance. I guess I don't understand how it couldn't.
